CLAIMS

What is claimed is:

1 . A method of making a foam, the method comprising:

providing a formulation comprising:

a first part comprising 15% to 45% of at least one bicarbonate dispersed in 40% to 70% of at least one acrylate, and 1 % to 5% peroxide;

a second part comprising 15% to 40% of at least one acid, 1 % to 5% of an aromatic amine, optionally water and optionally at least one water reducible acrylate, wherein the first part is separated from the second part; and

0.05% to 3% surfactant, wherein the surfactant is included in at least one of the first part or the second part;

combining the first part and the second part of the formulation to create a froth comprising a generated gaseous blowing agent; and

curing the froth by free radical polymerization to produce a foam.

2. The method of claim 1 , wherein the foam has a density of less than or equal to 3 pounds per cubic foot.

3. The method of claim 1 or 2, wherein the foam has a compressive strength of greater than or equal to 1 pound per square inch at 10% strain.

4. The method of any one of claims 1 -3, wherein the at least one bicarbonate

comprises at least one member selected from the group consisting of sodium bicarbonate, potassium bicarbonate, and ammonium bicarbonate.

5. The method of claim 4, wherein the at least one bicarbonate is sodium

bicarbonate.

6. The method of claim 4 or 5, wherein the at least one bicarbonate is milled sodium bicarbonate.

7. The method of any one of claims 1 -6, wherein the at least one acrylate

comprises at least one member selected from the group consisting of 2- hydroxyethyl (meth)acrylate, acrylated polyester oligomers, bisphenol A diacrylates, dipropylene glycol diacrylate, epoxy acrylates, isobornyl acrylate, PEG 600 diacrylate, polyethylene glycol diacrylates, polypropylene glycol diacrylates, trimethylolpropane triacrylate, ethoxylated trimethylolpropane triacrylate, propoxylated trimethylolpropane triacrylate, and zinc diacrylate.

8. The method of any one of claims 1 -7, wherein the peroxide is a dibenzoyl

peroxide.

9. The method of any one of claims 1 -8, wherein the at least one acid comprises at least one member selected from the group consisting of citric acid, malic acid, methacrylic acid, lactic acid, acetic acid, tartaric acid, poly(acrylic acid), phosphoric acid, and phosphate esters of 2-hydroxyethyl methacrylate.

10. The method of claim 9, wherein the at least one acid is citric acid and methacrylic acid.

1 1 . The method of any one of claims 1 -10, wherein the generated gaseous blowing agent is carbon dioxide.

12. The method of any one of claims 1 -1 1 , wherein the at least one water reducible acrylate is present at 15% to 45%.

13. The method of any one of claims 1 -12, wherein the at least one water reducible acrylate comprises at least one member selected from the group consisting of metallic diacrylates, metallic methacrylates, ethoxylated or propoxylated triacrylates, ethoxylated diacrylates, and propoxylated diacrylates.

14. The method of claim 13, wherein the at least one water reducible acrylate

comprises at least one member selected from the group consisting of zinc diacrylate, ethoxylated (3 moles) trimethylol propane triacrylate, ethoxylated (9 moles) trimethylol propane triacrylate, ethoxylated (10 moles) trimethylol propane triacrylate, ethoxylated (15 moles) trimethylol propane triacrylate, polyethylene glycol diacrylate, and 2-hydroxyethyl methacrylate.

15. The method of any one of claims 1 -14, wherein the aromatic amine comprises at least one member selected from the group consisting of Ν,Ν-dimethyl aniline, N- methyl aniline, Ν,Ν-dimethyltoluidine, N-methyltoluidine, N-(2-hydroxyethyl)-N- methyl-p-toluidine, N-alkyl aniline, and N-alkyl toluidine.

16. The method of any one of claims 1 -15, further comprising an additive.

17. The method of claim 16, wherein the additive comprises at least one member selected from the group consisting of dyes, flame retardants, pigment dispersing agents, reinforcing agents, nucleating agents, surfactants, and unsaturated polyester type resins.

18. The method of any one of claims 1 -17, wherein the step of combining is

performed with a static mixer.

19. The method of any one of claims 1 -18, wherein the step of combining is done at ambient temperature.

20. The method of any one of claims 1 -19, wherein the step of combining is done at a temperature of 5 degrees Celsius to 60 degrees Celsius.

21 . The method of any one of claims 1 -20, wherein the foam is tack free in 2 minutes or less.

22. A method of making a foam, the method comprising:

providing a formulation comprising:

a first part comprising 15% to 45% of at least one bicarbonate dispersed in 40% to 70% of at least one acrylate, and 1 % to 5% of an aromatic amine;

a second part comprising 15% to 40% of at least one acid, and 1 % to 5% peroxide, optionally water and optionally at least one water reducible acrylate, wherein the first part is separated from the second part; and

0.05% to 3% surfactant, wherein the surfactant is included in at least one of the first part or the second part;

combining the first part and the second part of the formulation to create a froth comprising a generated gaseous blowing agent; and

curing the froth by free radical polymerization to produce a foam.

23. A foam comprising:

25% to 75% of at least one acrylate;

5% to 40% of at least one water-reducible acrylate;

10% to 40% of at least one acid;

10% to 40% of at least one salt of an acid;

1 % to 5% of an aromatic amine;

0.1 % to 3% of a surfactant;

carbon dioxide; and

optionally less than or equal to 20% water.
