CLAIMS

What is claimed is:

1. A sofa with a protective bottom tray attached thereto, the sofa having a front side, two lateral sides, a back side, a bottom side, and a lower periphery with a peripheral edge portion, the sofa comprising a wood frame with upholstery thereon, the frame having a lowermost rectangular frame portion defining a bottom frame opening, the lowermost rectangular frame portion having a downwardly facing frame surface, upholstery edge portions being secured at the downwardly facing frame surface;

the protective bottom tray having a bottom portion spanning the bottom side and an upward skirt portion extending around the front side, the lateral sides, and the rear side, the bottom portion having an integrated central dust cover portion that has a separable juncture with a bottom peripheral portion, the central dust cover sized to cover the bottom frame opening and to have a frame attachment edge portion, the frame attachment edge portion of the dust cover portion attached onto the downwardly facing frame surface with fasteners whereby the upward skirt portion and the bottom peripheral portion may be removed from the sofa while leaving the central dust cover attached.

2. The sofa with a protective bottom tray attached thereto of claim 1, wherein the bottom peripheral portion and the skirt portion do not having fasteners extending there through into the sofa frame.

3. The sofa with a protective bottom tray of claim 1 wherein the skirt portion and the bottom portion are formed of cardboard.

4. The sofa with a protective bottom tray of claim 1 wherein the skirt portion and bottom portion are formed of a polymer.

5. The sofa with a protective bottom tray of claim 1 wherein the skirt portion and bottom portion are formed of a fibrous material.

6. The sofa with a protective bottom tray of claim 1 wherein the skirt portion and bottom peripheral portion are formed of a first material and the dust cover portion is formed of a second material.

7. The sofa with a protective bottom tray of any of claims 1-6, wherein the bottom portion has a series of slits or perforations defining the separable juncture.

8. The sofa with a protective bottom tray of any of claims 1-6, wherein the separable juncture is defined by an adhesive interface.

9. The sofa of claim 7 wherein the fasteners attaching the central dust cover to the downwardly facing frame surface are staples.

10. The sofa frame of any of claims 1-6, wherein the skirt has a front side skirt portion, two lateral side skirt portions, and a backside skirt portion, and wherein the front side skirt portion is joined to each of the two lateral side skirt portions, and the backside skirt portion is also joined to each of the two lateral side skirt portions.

11. The sofa frame of any of claims 1-6, wherein the skirt has a front side skirt portion, two lateral side skirt portions, and a backside skirt portion, and wherein the front side skirt portion is unitary with each of the two lateral side skirt portions, and the backside skirt portion is also unitary with each of the two lateral side skirt portions.

12. The sofa of claim 10, wherein the front side skirt portion is joined to each of the two lateral side skirt portions by one of staples or adhesives and the backside skirt portion is also joined to each of the two lateral side skirt portions by one of staples or adhesives.

13. A method of attaching a dust cover to a sofa to cover a bottom frame opening, the method comprising:

stapling a protective tray with an integrated dust cover to a bottom frame surface of the sofa.

14. The method of claim 13 further comprising stapling only a dust cover portion of the protective tray to the bottom frame surface.

15. The method of claim 13 or claim 14 further comprising separating a skirt portion from the protective tray and a peripheral bottom portion that surround the dust cover portion from the protective tray.

16. The method of claim 13 or 14 wherein the method further comprising robotically positioning the protective tray with an integrated dust cover on a bottom side of the sofa and robotically stapling the protective tray with an integrated dust cover to the bottom frame surface.

17. The method of any of claim 13 or 14 wherein the protective tray with an integrated dust cover has a skirt portion comprising a front side skirt portion, two lateral side skirt portions, and a backside skirt portion, and wherein when the protective tray with an integrated dust cover is attached to the sofa, the front side skirt portion, the two lateral side skirt portions, and the backside skirt portion are generally planar with a bottom portion that includes the integrated dust cover, and the method further comprises folding the front side skirt portion, the two lateral side skirt portions, and the backside skirt portions to respectively lay along a sofa front side, two sofa lateral side, and a sofa backside.

18. The method of claim 17 further comprising robotically picking up the top or forward one of a stack of the protective trays with integrated dust covers before positioning the protective tray with an integrated dust cover on the bottom side of the sofa.

19. The method of any of claim 13 or 14 wherein the protective tray with an integrated dust cover has a skirt portion comprising a front side skirt portion, two lateral side skirt portions, and a backside skirt portion, and wherein when the protective tray with an integrated dust cover is attached to the sofa, the front side skirt portion is connecting to the two lateral side skirt portions, and the backside skirt portion is connecting to the two lateral side skirt portions whereby the protective tray with an integrated dust cover has a tray shape when it is attached to the sofa.

20. The method of claim 19, further comprising robotically picking up the top or forward one of a stack of the protective trays with an integrated dust covers before positioning the protective tray with an integrated dust cover on the bottom side of the sofa.

21. A protective bottom tray for a sofa, the bottom tray having a bottom portion for spanning the bottom side and an upward skirt portion for extending around a front side, lateral sides, and a rear side of the sofa, the bottom portion having a bottom peripheral portion and an integrated central dust cover portion surrounded by the bottom peripheral portion, a separable juncture having a rectangular shape between the bottom peripheral portion and the integrated central dust cover portion.

22. The protective bottom tray of claim 21 wherein a series of slits or perforations define the separable juncture.

23. The protective bottom tray of claim 21 wherein the integrated dust cover is adhesively attached to the bottom peripheral portion at the separable juncture.

24. The protective bottom tray of claim 21 wherein the integrated dust cover is removable fastened to the bottom peripheral portion.

25. The protective bottom tray of claim 21 wherein the integrated dust cover is unitary with the bottom peripheral portion and the skirt portion.

26. The protective bottom tray of claim 25, wherein the tray is formed of fibrous material.

27. The protective bottom tray of claim 26, wherein the fibrous material is cardboard.

28. The protective bottom tray of claim 25 wherein the tray is formed of a polymer sheet material.

29. A method of attaching a bottom cardboard cover to a sofa to cover a bottom frame opening, the method comprising:

robotically picking up the top or forward one of a stack of the bottom cardboard covers,

robotically positioning the bottom cardboard cover to cover a bottom frame opening of the sofa;

robotically stapling the bottom cardboard cover at an edge portion of a frame surrounding the bottom frame opening.

30. The method of claim 29 further comprising selecting the bottom cardboard cover to be a protective tray with a skirt portion sized to the sofa.

31. The method of claim 29 further comprising selecting the bottom cardboard cover to be a protective tray with a skirt portion and a bottom portion, the bottom portion having a bottom peripheral portion and a central integrated dust cover portion sized to cover the bottom frame opening, a separable juncture positioned between the bottom peripheral portion and the central integrated dust cover.

32. The method of claim 31 further comprising fastening only the central integrated dust cover to the sofa frame.

33. The method of claim 30, 31, or 32, further comprising separating a skirt portion of the semi-rigid protective tray and a peripheral bottom portion that surround the integrated dust cover from the integrated dust cover.

34. A method of attaching a bottom cover to a sofa to cover a bottom frame opening, the bottom cover comprising one of a fibrous or a polymeric material, the method comprising:

robotically picking up the top or forward one of a stack of the bottom covers,

robotically positioning the one of the bottom covers to cover a bottom frame opening of the sofa;

robotically stapling the one of the bottom covers at an edge portion of a frame surrounding the bottom frame opening.

35. The method of claim 35 further comprising selecting the one of the bottom covers to be a protective tray with a skirt portion sized to the sofa.

36. The method of claim 35 further comprising selecting the one of the bottom cover to be a protective tray with a skirt portion and a bottom portion, the bottom portion having a bottom peripheral portion and a central integrated dust cover portion sized to cover the bottom frame opening, a separable juncture positioned between the bottom peripheral portion and the central integrated dust cover.

37. The method of claim 36, further comprising fastening only the central integrated dust cover to the sofa frame.

38. The method of claim 30, 31, or 32, further comprising separating a skirt portion of the semi-rigid protective tray and a peripheral bottom portion that surround the integrated dust cover from the integrated dust cover.

39. The method of removing a cardboard tray attached to the bottom of a sofa, the method comprising separating a skirt portion and a peripheral portion that surrounds a dust cover portion, from the dust cover portion at a separable juncture thereby leaving the dust cover portion of the tray in place on the sofa.

40. The method of claim 39, wherein the separating comprises tearing the cardboard tray at the separable juncture.

41. The method of claim 39 wherein the separating comprises breaking an adhesive interface at the separable juncture.

42. A method of protecting a sofa by attaching a cardboard tray attached to the bottom of a sofa, the method comprising separating a skirt portion and a peripheral portion that surrounds a dust cover portion, from the dust cover portion at a separable juncture thereby leaving the dust cover portion of the tray in place on the sofa.

43. The method of claim 42, further comprising attaching the tray at manufacturing facility after the sofa has been manufactured and on the same manufacturing line.

44. The method of claim 43, further comprising shipping the sofa with the attached tray to a distribution facility.

45. The method of claim 44, further comprising separating a skirt portion and a peripheral portion that surrounds the dust cover portion at a retail sales facility.

46. The method of claim 45, further comprising shipping the sofa with the attached tray to a furniture distribution facility.

47. The method of claim 47, further comprising separating a skirt portion and a peripheral portion that surrounds the dust cover portion at a retail sales facility.

48. A method of manufacturing a sofa comprising:

robotically grasping a single semi rigid tray from a stack of trays;

robotically placing the tray on the open bottom of a sofa covering the open

bottom of the sofa;

robotically securing the tray to the bottom using fasteners;

providing instructions associated with the sofa for removing sidewalls of the tray at a

sell point or use point, while leaving a covering portion over the open bottom.

49. The method of claim 48, further comprising stapling only the covering portion

of the semi rigid tray to a frame of the sofa.

50. An automated sofa assembly line for assembly of sofas, the line having a protective tray application portion where protective trays having integrated dust covers are stapled onto the bottom side of sofas in the assembly line by robots.

51. The automated sofa assembly line of claim 50, wherein the protective trays are stacked and are robotically selected and placed on the bottom of the sofas before being robotically attached.
